PLC vs DCS Spare Parts: How to Plan Your Stock

Plants often stock PLC and DCS spares the same way. That is a mistake — the two systems fail differently and age differently.

PLC spares: plan for I/O, not CPUs

CPUs rarely fail. Digital and analog I/O modules take the beating from field wiring faults, so keep one spare I/O card per type actually installed, plus a pre-imaged memory card for the CPU.

DCS spares: watch the lifecycle

DCS platforms live for decades, which means controllers and I/O go obsolete while the plant still needs them. For systems like ABB 800xA or GE Mark VIe, identify the revision-sensitive modules early (firmware matters) and secure spares before the last-time-buy window closes.

One rule for both

Record firmware and hardware revisions when you commission — not when something breaks. A correct revision match is the difference between a 2-hour swap and a 2-week recommissioning.
